That background shapes how we work. An aerospace program cannot absorb a design failure discovered at qualification, and it cannot absorb the schedule cost of finding it there. The work below is aimed squarely at moving that discovery earlier.

The engineering challenges in aerospace

Aerospace programs carry a combination of pressures that few other industries face at once: certification evidence that has to be built alongside the design rather than after it, long qualification cycles that punish late change, supply chains with limited second sources, and configurations that must perform across an operating envelope far wider than the one they are usually tested in.

The recurring failure pattern is not a lack of engineering rigour. It is rigour applied at the wrong point in the schedule.

Facilitation is the part that matters most and is least often done well. A DFMEA run as a form-filling exercise produces a document; a DFMEA run as a structured cross-functional challenge produces design changes. We run the second kind.

How an aerospace engagement runs

Engagements are scoped to the program phase. A concept-stage program needs something different from one three months out from CDR, and the sequence below flexes accordingly.

  1. Scoping call. What the program is, where it sits against its milestones, and what is actually worrying the engineering team. No charge, and no obligation to continue.
  2. Baseline review. We read the design documentation, the existing risk register, and the review history to understand what has already been considered.
  3. Facilitated sessions. Structured DFMEA, PFMEA or risk assessment workshops with the cross-functional group — design, systems, manufacturing, quality, supply chain, flight test and certification in the same room.
  4. Findings and mitigation. Prioritised risks with practical mitigations, written for engineers to act on rather than for a file.
  5. Handover. Process documentation, templates and mentoring so your team can run the next one without us.

Frequently asked questions

Do you work on classified or ITAR-controlled programs?

We work with US persons on ITAR-controlled programs where the customer holds the relevant registration and can sponsor access. Classified work is handled case by case and depends on the facility and clearance requirements involved. Raise it on the scoping call and we will tell you plainly whether we can support it.

How long does an aerospace DFMEA engagement take?

A focused subsystem DFMEA typically runs six to twelve facilitated sessions across a few weeks, plus preparation and write-up, and more where the product is complex. A full aircraft-level assessment spanning several subsystems is a longer engagement, usually measured in months, and is normally phased so the highest-risk areas are covered first.

Can you support the work remotely?

Yes. Facilitation works well remotely provided the cross-functional group actually attends, and most engagements run as a mix — remote for preparation, review and follow-up, on site for the sessions where having the hardware and the whole team in one room changes the outcome.

We already have a risk register. Do we need this?

A register records risks that someone has already identified. The value of a facilitated assessment is in the risks nobody has written down yet, which is usually where the expensive ones are. We frequently start from an existing register and treat it as an input rather than a replacement for the work.

Is this the same as a certification or airworthiness service?

No. We are an engineering consultancy, not a Designated Engineering Representative or a certification authority. Our work strengthens the engineering evidence and design rationale that a certification effort depends on, and it runs alongside your certification team rather than in place of them.
